Cornices rarely fail from the front, the real story is usually happening behind the scenes. In this case moisture has almost certainly been getting in from above, either from defective leadwork or poor drainage from the adjacent balcony. Once water enters the masonry at the top or rear, it migrates forward through the stone, carrying dissolved salts with it. When that moisture finally reaches the exposed face and evaporates, the salts crystallise, and that’s where the damage begins. What we’re seeing here is classic salt weathering of Portland stone, with gradual surface denudation caused by repeated crystallisation cycles. The salts are most likely gypsum and/or calcium carbonate. Gypsum often forms from atmospheric pollution interacting with lime, while calcium carbonate can be transported in solution and then redeposited when conditions change and carbonation occurs. It’s slow, quiet deterioration, but over time it can remove surprising amounts of stone. As always, the stone isn’t the root problem. This is how decorative exterior moldings—known as cornices—are crafted in-situ using a manual running mold technique, turning raw cement into architectural elegance. ​The Technique of "Running a Mold" ​This process relies on a method known as "running," where a profile gauge shapes the wet material, essentially the opposite of extrusion: ​The Setup: Guide rails are attached to the rough concrete beam on the building's facade. These rails ensure the molding remains perfectly straight and level across the entire length of the wall. ​The Tool: The worker uses a custom-made "running mold" (or horse). The cut-out profile on this tool represents the negative space of the final design, determining every curve and step of the cornice. ​Manual Precision (0:00 - 0:19): The process is repetitive and requires patience. The mason applies a mix of cement mortar to the wall, then slides the mold along the rails. ​Shaping: As the mold passes, it scrapes off excess mortar and shapes the remaining mix. ​Filling: Between passes, fresh mortar is added to fill low spots or air pockets, followed by another pass of the mold until the surface is perfectly smooth and uniform. ​The Final Component: The result is a seamless, durable, and custom-designed architectural feature that is integrated directly into the building's structure, rather than being glued on later. ​This manual craftsmanship proves that sometimes the simplest tools, guided by skilled hands, produce the most timeless results in construction. ​Do you prefer modern pre-cast moldings or this traditional manual skill?
